is that just quirky wording for "we made the thing bigger, and now it has more fuel in it"? Or is the article author trying to say the fuel itself is now denser ? ('more solid')  I didn't think that was the case but it struck me as odd.

I'm glad to hear OSC is still going to continue to improve Antares. Maybe ORB-4 might even have a Cygnus with an extra segment so it has more volume?

The former (the stage is bigger, thus holds more fuel, fuel is same).  I believe I remember per L2 (more than a year ago) reference that the nozzle is also larger/a better material, and thus improves performance.

Yes, Orb-4 is the first flight of Enhanced Cygnus. Orb-3 is the first flight of the XL second stage (Antares 130 config) needed for the Enhanced Cygnus.

Seems this upgrade gets their payload roughly equal to what Spacex has been carrying up.

Slightly taller.  1.8572 meters taller (73.1 inches taller to be precise) according to the Users Guide.  And cleverly done.  Currently one "Fairing Adapter Assembly" serves as part of the interstage between the first stage and the payload fairing.  For Castor 30XL, a  second "Fairing Adapter Assembly" will be added.

Think the 1.8572 meter difference is between the Castor 30B and Castor 30 XL versions.

There are 3 different version of the Castor 30. The basic 30A version, the 30B higher performance version and the 30XL stretch version; with overall lengths of 3.51m, 4.17m & 5.99m. At least according to this link (http://www.spaceflight101.com/antares-launch-vehicle-information.html) ftom Spaceflight101.

The Castor 30A and B versions were the same overall vehicle height.  Both had the same propellant length.  Castor 30A used the original, shorter nozzle, but it sat in the same position as the longer-nozzle Castor 30B so that overall vehicle length was the same.
